How Wire Diameter Affects Inductor Current, DCR and Temperature Rise

Wire diameter is one of the most important factors when designing a toroidal inductor.

Different applications may use 0.2 mm, 0.3 mm, 0.5 mm, 0.8 mm or even thicker magnet wire.

But why does wire diameter matter?

Thicker Wire Usually Means Lower Resistance

For the same conductor length, thicker copper wire normally has lower electrical resistance.

This resistance is commonly shown in an inductor specification as:

DCR — DC Resistance

For example:

• DCR = 50 mΩ

• DCR = 100 mΩ

• DCR = 200 mΩ

Lower DCR usually helps reduce power loss and temperature rise.

Why Does Current Cause Heating?

When current flows through the copper winding, part of the electrical energy is converted into heat.

A simplified relationship is:

P = I²R

Where:

• P = copper loss

• I = current

• R = winding resistance

This means that current has a significant effect on heating.

For example, if an inductor has a DCR of 0.1 Ω:

At 1 A:

P = 1² × 0.1 = 0.1 W

At 3 A:

P = 3² × 0.1 = 0.9 W

The current increases by three times, but the copper loss increases by nine times.

This is why current capability cannot be judged only by looking at the wire diameter.

Why Not Always Use Thicker Wire?

Although thicker wire helps reduce DCR and improve current capability, there is a practical limitation.

The magnetic core has limited winding space.

If the wire is too thick:

• The required number of turns may not fit

• Product dimensions may increase

• Material cost may increase

• The target inductance may become difficult to achieve within the required size

Therefore, inductor design is always a balance between:

Inductance + Current + DCR + Size + Temperature Rise

Can a 0.3 mm Wire Carry 2 A?

There is no universal answer.

Current capability also depends on:

• Winding length

• Number of turns

• Core size

• DCR

• Ambient temperature

• Cooling condition

• Allowed temperature rise

• Continuous or intermittent operation

For custom inductors, the complete working conditions should be considered before confirming the design.

Our factory supports customized toroidal inductors based on electrical parameters, dimensions and application requirements.
